The battery light comes on halfway to work, the headlights dim at idle, or your Ranger, Hilux or Commodore needs a jump-start again after a new battery. If you are asking, why is my alternator failing, the issue is usually more than an ageing battery. The alternator keeps the electrical system supplied while the engine is running and recharges the battery after starting. When it cannot do that job, a minor warning can quickly become a vehicle stranded in the driveway, at the worksite or miles from the nearest town.
What an alternator actually does
Your alternator converts engine power into electrical power. It runs from the accessory belt and supplies voltage to the battery, ignition, engine management, lights, air conditioning fan, accessories and charging systems. On a modern 4WD or ute with driving lights, a fridge, dual batteries, a winch or a caravan plug, it may be working much harder than the unit fitted to a basic passenger vehicle.
A healthy charging system will generally show around 13.8 to 14.7 volts at the battery terminals with the engine running, although specifications differ by vehicle and smart charging systems can vary their output. A reading outside that range does not automatically condemn the alternator. It does mean the charging system needs proper testing before you spend money on parts.
Why is my alternator failing? The main causes
Alternators are wear items. Some last well beyond 200,000 km, while others fail earlier due to heat, contamination, electrical load or poor connections. The most common causes are usually straightforward.
Worn brushes, bearings or internal regulator
Inside the alternator are moving and electronic components that wear over time. Brushes transfer current to the rotor, bearings allow the shaft to spin, and the voltage regulator controls output. Worn brushes or a failed regulator can cause low, erratic or excessive charging voltage.
Bearing failure often creates a whining, grinding or rumbling noise from the front of the engine. Do not assume every belt-area noise is the alternator, though. Idler pulleys, tensioners, water pumps and air-conditioning compressors can make similar sounds. A mechanic can isolate the source safely with the belt system inspected correctly.
Heat, dust, water and oil contamination
Australian conditions are hard on electrical parts. Stop-start city heat, corrugated roads, red dust, creek crossings and under-bonnet heat all take their toll. Alternators are vented to shed heat, which also means dust and moisture can find their way inside.
An engine oil leak from a rocker cover, vacuum pump or power steering system can contaminate the alternator and its connections. Coolant leaks can do the same. If a replacement alternator is fitted without fixing the leak, the new unit may not have a long service life either.
A slipping or damaged drive belt
The alternator only works properly when the belt drives it at the required speed. A glazed, loose, cracked or oil-soaked serpentine belt can slip, especially when accessories are switched on or during wet weather. You may hear a squeal on start-up and see the battery warning light flicker.
Check the belt, tensioner and pulleys together. Replacing an alternator while leaving a weak tensioner or contaminated belt in place is false economy. On some engines, belt replacement is simple; on others, limited access makes professional fitting the safer option.
Corroded cables, weak earths and poor connections
A corroded battery terminal, loose alternator plug or poor engine earth can imitate alternator failure. High resistance in a cable restricts charging current and can create heat at a terminal. The alternator may be producing the right voltage at its output terminal, yet the battery is still undercharged.
Look for green or white corrosion, loose clamps, broken cable insulation and heat damage. Clean and secure battery terminals only with the ignition off, and make sure battery clamps are tight. A cracked terminal or swollen cable should be replaced, not patched up.
Battery faults that overload the charging system
A flat battery is not always the alternator's fault. Batteries eventually lose capacity, develop an internal fault or struggle after repeated deep discharge. An alternator is designed to maintain a battery, not repeatedly recharge a severely discharged one after it has been left flat.
If a battery has failed internally, it can place extra demand on the charging system. Fitting a new alternator without battery testing can lead to another problem soon after. For the same reason, check whether a dash cam, fridge, trailer brake controller or other accessory is draining the battery while parked.
Extra accessory load and incorrect upgrades
Touring and work vehicles often run more accessories than the factory charging system was designed to support. Driving lights, light bars, inverters, compressors, electric trailer brakes, UHF radios and dual-battery chargers all add load. This does not mean accessories are the problem, but the alternator capacity must suit the setup.
An undersized alternator may run near maximum output for long periods, producing excess heat and shortening its life. On the other hand, a higher-output replacement must be correct for the vehicle's mounting points, belt arrangement, wiring and computer-controlled charging system. Fitment matters as much as output rating.
Signs your charging system needs attention
The battery warning light is the clearest signal, but it is not the only one. Slow cranking, dimming headlights, flickering dash lights, erratic power windows, a dead battery after short trips and a burning electrical smell can all point to charging trouble.
A failed diode inside the alternator can also cause an electrical whine through the radio or drain the battery when the vehicle is switched off. Some vehicles may display multiple warning messages as voltage drops, including ABS, stability control or transmission faults. Those alerts can be secondary symptoms of low system voltage rather than failures in every affected system.
If the battery light comes on while driving, reduce unnecessary electrical load where safe. Switch off accessories such as the air conditioner, heated screens, auxiliary lighting and mobile chargers, then head directly to a safe place or repairer. Do not keep driving until the engine stops - power steering assistance, electric steering, lighting and engine operation can be affected depending on the vehicle.
Checks to make before replacing the alternator
Start with a visual inspection. Check the belt condition and tension, battery terminals, alternator plug, main output cable and engine earth straps. Look for fluid leaks around the alternator and obvious wiring damage. A battery older than a few years or one that has repeatedly gone flat should be load-tested.
A multimeter gives a useful first indication. With the engine off, a fully charged conventional 12-volt battery will commonly sit around 12.6 volts. Start the engine and check voltage again at the battery. Then turn on headlights, blower fan and other normal loads. If voltage drops steadily, remains close to battery voltage, or rises well above normal charging voltage, further diagnosis is needed.
That test has limits. Many late-model vehicles use variable-voltage or smart alternator control, so output can change according to battery condition, engine load and ECU commands. A professional charging-system test can check alternator output under load, voltage drop across cables, battery condition and diode ripple. It is the best way to avoid replacing a good alternator.
Never disconnect the battery while the engine is running to “test” an alternator. That old shortcut can cause voltage spikes and damage sensitive electronics, particularly in modern vehicles.
Choosing the right replacement alternator
When testing confirms the alternator has failed, match the replacement to the exact vehicle. Check make, model, year, engine size, transmission where relevant, alternator amperage, pulley type, plug configuration and mounting arrangement. Two alternators that look nearly identical can have different output ratings or connectors.
For a hard-working LandCruiser, D-Max, Ranger or Hilux, also consider how the vehicle is used. A standard replacement unit is often the right value choice for normal driving. If it runs a serious touring electrical setup, an appropriate higher-output alternator and properly sized wiring may be worthwhile. Bigger is not automatically better if the rest of the system has not been designed for it.
A replacement alternator should be fitted with attention to belt alignment, terminal tightness and battery condition. If the old unit failed after water, oil or mud exposure, fix the source before fitting the new part. That small extra step protects the repair and helps prevent another no-start.
The quickest route to the right result is diagnosis first, then fitment-specific parts. Check the charging system before ordering, match the alternator to your exact vehicle, and deal with the belt, battery and wiring at the same time if they are contributing to the fault.
